I'm on my 5th build, and had a problem for the first time.  While removing the long rivet from the rear trunion of a polish underfolder, I broke-off an 1/8" punch about 1/2" deep into the trunion.  I can't get it to budge!  I've removed the rivet from the opposite side and tried driving the broken punch back out, but to no prevail.  I tried drilling it out but my bits won't cut the harden punch.  Please help, and try not to make me feel like an idiot too much ;>).

Have you tried heating the trunion up a bit? If you heat the trunion, it may expand before the punch does.

first off you dont want to use a treated punch they break
you want soft punchs

but now that we know that get yourself a large nail that is alittle smaller then the size of your trunnion hole (11/64)
cut the end flat
stick it in the hole till its against the broken punch and cut it off so theres only about 3/16 hanging out

stick the trunnion on wood and set the wood on the floor
and beat it out

Use a cobalt drill.  Or in extremis use a diamond Dremel grinder.  i had to do this when a small cobalt drill bit broke off inside a rear trunion.
learned my lesson - only full diameter drill bits from now on.

Guess I'll buy a cobalt bit tomorrow, the nail trick didn't work :>(.
Any other ideas?

Still no luck guys.  Here's what I ordered today from McMaster Carr:
8882A18  Tin Coated Carbide Straight Flute Drill Bit 11/64" Drill Bit Size, 2-1/2" Overall Length

Had someone on another board make this suggetstion, hopefully it works cause it's the only other reply I got!

the cobalt is a lot harder than the TiN coated.  I'd try first centerpunching the embedded punch with something so that the drill has a starting point.  then use a Cobalt bit (which you can buy at Home Depot).  Use lots of cutting oil and a prety slow speed.  Don't let it heat up too much.  you should be able to drill out the punch.

it's inset 1/2 inch, right?  Worst case scanario and nothing seems to work, then you can always tap that hole and use screws on those holes and rivets on the others.  red locktight the screws and fill in the screw head.  It'll look like a rivet when you're done and for all intents and ppurposes will be just as strong.

I got it, I got it!!!!!
The bit I bought from McMaster went right through it.  Eventhough it was $17, it was cheaper than the 4 "cobalt" bits I bought from Lowe's and Home Depot that I barely even left a dent.
Now the Polish UF build can resume.
