Should the rear cover sit as far back as possible in the slot located in the rear trunnion? or does it just in the rear groove?

yes the recoil spring will push it all the way back

so, should I shorten the distance between the trunions so the cover fits the tightest? I have heard about rattles and I dont want any

What receiver are you using? From my experience with doing 2 I would not shortend anything.

I was working with a laser blank. As far as the welds and keeping things straight I had zero problems. With the trunions clamped in place, the cover was not as far back as I think it should be. The only other cover issue was that the receiver was slightly to wide. I was thinking about hitting it with a belt sander to shorten the cover a bit. I ordered a jig and some flats. I'm gonna bend a new one. The laser cut is a nice idea but there are a few issues I am not thrilled with. I only plan on building one Ak so I wanna make it nice. I figure I'll bend up a few for myself if I should feel energetic and sell the dies.

worst case, top too short wont fit.  you can always shrink it!
