Has anyone ever wore out the notch on their upper receiver dust cover port causing the dust cover to not stay closed?
I am just curious as usual.

Not anything to be concerned about. I have a Colt SP1 that I have been shooting since 83 and the cover still works just fine.

As long as it was machined to spec then all is OK...some Oly uppers I have seen the cover barely stays closed....from brand new.

i open and close mine a lot. it still should never wear out to where it wont stay closed but it definatly has worn a grove in the upper.

The dust cover on the first Colt/Walther tactical .22lr "AR" wouldn't stay shut because the receiver notch was cut too deep (so no doubt if any AR is heavily used this could happen). Second gen models have that problem corrected and now work like a .223 AR.

I've seen a few uppers where the holes in the tabs for the port cover pin are machined too low... and the cover pops open too easily.

As far as wearing out?  Never seen that.

If you ever do have a problem, there's the Mako Adjustable Ejection Port Cover.
