We all know that anything to do with ARs right now is nuts.  I picked up a Sun Devil upper/lower set got it in and proceeded to put it together.  Trigger pins were good, take down pins were good.  Go to put the bolt catch roll pin and it went all the way in without any help.  Used a magnetic screw driver and it came right out.  Pull another brand new roll pin from a package and same issue.  Grabbed a spare roll pin from a trigger guard TOO BIG.  So I try calling SD MFG and there is no answer.  Hasn't been for sometime.  No return e-mails either.   Normal bolt catch roll pin is 3/32" and trigger guard roll pin is 1/8" (checked with micrometer).  Don't know what to do with it now.  Thoughts?  Do I drill out the hole to 1/8" and use a trigger roll pin or try to find a 7/64" roll pin (not easy to come by).  I have built over 50 AR and this was my first SD and probably my last.  Once the pin is in and tight there is no room to drive it back out from the back side.

Just talking out my ass right now as I have no experience with SD, but possibly do they use a screw like a dpms lower? Again, no clue, sorry. I would probably source the correct size roll pin or cut a drill bit shaft. Just an idea.

on all mine i tap it out to 6/32 and put in a short set screw.
also on the trigger guard and to keep in detents for rear takedown.

I would be happy to tap it out but where do you get a tap long enough to not damage the side of the lower.  Thankfully this one has the trigger guard built in.

I had a lower with that problem as well. I took a wood chisel and put it on the crack on the side of the roll pin, and hit with a hammer a few times and got it expanded a bit. Then, the bolt catch itself needed it's hole enlarged a bit for the new large sized pin. It was too hard to drill well, so I reamed it a bit with a diamond reamer on my Dremel tool. Works fine now.

On the trigger guard I had the same issue. I got a polymer Magpul unit, and bought the screw adapter kit for it. It fixed the problem nicely!

I found a long tap and also a long bit.  I could drill it 1/8" and use a trigger guard roll pin.  Problem is this is a one off project.  Next time (if that's possible BHO) I'll go Mega, Noveske, or Seekins.  Seekins screws theirs in.

Espos I used your idea.  Cut the tip off of a 7/64" drill bit tapered one end sanded it slightly and drove it in.  Sharpie on the end of it can't tell the difference.

Glad to hear you got it figured out.

But isn't there a slot cut in front of the bolt stop to allow you to drive the pin all the way through from the back and remove it from the front?
