I am in the process of my first build... It started out a a standard car-15. I decided I liked the look of the full length free float tube with the 16" barrel, so I cut off the front sight to make a low profile gas block and installed a DPMS two piece tube.. I also ordered a replacement front sight assy. My original plans were to drill and tap the sight to mount it on to the barrel.. My problem is.. the place on the barrel where I now have to mount the sight is about .015" smaller than the sight opening.
 My question is do the majority of you think I can get away with drilling and tapping the sight and locktitening setscrews in place? Or does anyone have another way to mount it?

Sounds like you are trying to make what's typically known as a Dissipator setup.
Carbine gas system, rifle length handguards and front sight base.
It's normal for the barrel to be 0.015" undersized forward of the normal FSB location.
I suggest you get some 0.007" shim stock and make two little shims to take up all the extra space.
Then install a setscrew from the bottom to hold it in place while you drill both the barrel and front sight base for pins.
