Working on an undergraduate project....

Why do cast iron engine blocks cost so much less than aluminum? material price? fabrication cost?

A number of reasons.  Aluminum is in higher demand.  It's more expensive per pound.  It costs more to refine.  Iron casting is old technology.  There are lower labor costs at every point of production for an iron block compared to an aluminum block.  To top it off, an aluminum block must be sleeved, and probably given hard points in other areas, where an iron block is as machined, adding to the cost of manufacture.
